Question the reassuring number
A sudden fall in waste may indicate weaker inspection or lower production. Reduced maintenance spending may mean preventive work is being deferred. Persistent overtime, frequent equipment adjustments, and wide product variation within specification can also reveal an unstable process.
Watch employee suggestions as closely as machine performance. Fewer ideas may reflect disengagement rather than the absence of problems.
Read the patterns together
Increasing storage requests or safety stock can signal poor planning or declining confidence in supply reliability. Changes in utility use may expose leaks, inefficient changeovers, product disposal, or equipment stress.
Repeated redesigns of workplace organization tools can reveal weak adoption and inconsistent leadership. None of these signals proves a particular root cause on its own. Combine data with direct observation and operator insight to understand what has changed and which corrective action is justified.
